I can't imagine anything you could do to screw an sbc intake up like that while putting a motor together, I wonder if this intake was in a fire ? Do you know anybody who has inspection tools like a shadowgraph ? even a surface plate and angle finder - it would be interesting to see what angle the gasket surfaces are actually at.
shadowgraph - would a piece of graph paper in the shade work?
surface plate - got a hot plate.
angle finder - is this like a stud finder?

I once had the fastener that attaches the tin plate under the manifold break thru into a port. #1 and #4 draw from the same manifold plane. Check for a break into #1 and/or #4 runner. Long shot...

I know what it is like to chase a long-term problem and all the ideas and parts that are thrown at it during the journey. I hope you have a sense of accomplishment and, a bit of relief. I found it was too easy for me to look back and say to myself " I should have spotted that earlier, etc." What a waste of time that is! Congrats, and I hope the final fix works well, also- lib

I know how good it feels to fix a tough one, kinda makes you forget about all that frustration, Have a cold one, it may even taste better now.

Update:
I installed a borrowed Edlebrock Performer intake w/ my carb today and it fixed the #1 & 4 cylinder firing problem, who would have thought.
Looks like I have a slightly warpped or something intake. I didn't do anything different or use different gaskets for this performer intake compared to the 461 intake (that's been on and off twice) from a installation standpoint.
I could run this one through a machine shop and see what they think but after all this I'm ready to cut my loses and buy another 461 intake.
Anyway it's hitting on all 8, vacuum is 15 +/- .5

I'm glad your frustration is over and the problem is solved. There is nothing like a nagging problem that you know needs to be fixed. I'm glad to hear it was a some what simple fix. An new Edelbrock intake is cheap or at least until you can find another correct intake if that is your desire. Congrats!!!!!!! Now it's time for a cold one..

Congrats on the fix.
This has to be one of the most interesting threads I've ever read. The frustration probably prevents you from seeing it that way though. I guess you really learned something right along with all of us, even though you had to foot the bill and do all the work.

There is one thing that is for certain. If you have fuel, compression, and fire at the right time. It is going to run. It will be one of those items. So, now it is your job to check each in a logical manner and you will find the problem. I suspect a vacuum leak on the 1-4 runner making it very lean.

Has anyone noticed OP is in Canada? It's kinda cold in Canada in January no? My 66 is similar to his...mine runs like CRAP when its cold out....plugs foul super easy in the cold....if the choke is a little too tight, which you would not notice in warmer weather, that would exacerbate the issue.
