I'd probably still suggest the 4.10 Dana builds, I'd be sure I'm buying a 226mm ring geaar and you need to make sure you're getting the correct ring gear bolt diameters. The later Viper gear sets were larger and the latest Super 44 are still larger. The 226mm ring gear isn't a must but while you're buying you might as well take advantage of the size. Occasionally the aluminum housing might require some massaging but that's not an issue to deal with.

For the C4 D44-HD you want 3/8" ring gear bolts only. If you bought a package with 7/16" bolts all of the bores in the carrier would require being "reamed" to fit.
I'm reading some past post's regarding DANA 44 gear changes. I'm in the process of updating my 1991 DANA 44 3:45 with 4:10 gears and the question and concern I have is about the stock carrier assembly. I'm being told that I also need to replace the carrier posi unit to accommadate the 4:10 gears (anything higher then 3:90 numerically). I see several posts regarding gear changes but no one refers to a carrier replacement with 4:10 gears. What is the true scoop rearding 4:10 gear updates on the DANA 44?

For the Super 44 or 44-HD there's no requirement - it was done with just a single differential carrier. A "conventional" 44 requires a differential carrier change.

Sorry for crazy question but, what is the difference between the Super / HD and conventional diff? How do I know which one I have.

If you've an unmodified Corvette('91 3.45 you mentioned) then it's a 44-HD. You need to be sure whoever you're talking to "understands" - it seems that they maybe don't!! They could likely get you many incorrect parts.

I had a set of 4:10 viper gears I ran in the GS for 6-7 years and a few 100 1/4 passes till I put in the first 396 without any issues besides blowing up a few spider gears. I pulled them out and put in Yukon 3:73 and ran those a few years ( got those from Randy's), and a few more posi units. No issues quiet too. Last winter I put in new Dana 3:73 thick gears from Tom's Differential with a new Tru-trac. Nice and quiet. I reinstalled those 4:10s in the ZR-1 and they are quiet in there too.

The only gears in a C4 I had a issue with was a set of Richmond 3:73s in a Dana 36. Prefect pattern and pinion depth, still whined horrible. Sent them back and they refunded my money. I've done a few dozen Mustangs and never had a whining issue with Motorsport gear sets. My opinion is if they whine the setup is off.
