Update: Finally got samples of the two new shroud types:

two different production method
1) resin-cast from 3D printed mold.
Pros: SUPER smooth finish. Semi-rigid makes it very forgiving with impacts.
Cons: surface finish may require adhesion promoter for painting.

2) 3D printed ABS FDM method.
Pros: Same material as OEM. Reasonably nice finish.
Cons: Inner side of the shroud requires some sanding.

Resin cast Shroud on bottom (installed) ABS on top:





Price of both shrouds are about the same. Both versions would easily work much better and I'm considering offering both versions. The Resin-cast versions would be better suited for paint due to the minimal prep work required.

I'm open to feedback

I like to see some NEW flush mount lights, not the bubble or hump headlights but flush that would make the c5 look like it was stock.

I'm thinking the resin cast is much more to my liking aesthetically.

Are they equally durable when exposed to the elements? If one is more likely to decompose, I'll take the other one.

This is the only unknown at the moment. I KNOW the ABS one is at least as durable as the factory because it's the same material. The resin-cast one has a slightly lower heat deflection temp,

Critical spec comparison:

ABS:
Harness Rockwell 103-112
Tensile Strength 6160-6500 PSI
Deflection Temp 190-192 F

Smooth-cast 326
Harness (short) 72D
Tensile Strength 3160 PSI
Deflection Temp 120 F

You say that the ABS requires some sanding. If you mean that the customer is responsible for the sanding, I'm out. I am bringing the shroud to a shop that installed the set in the first place. They're not likely to want to get involved in sanding a piece.

I've been waiting for the replacement shroud before providing a review on this project, but I'll say this: the look of the car when the lights are on has been transformed from goofy to sexy. In addition, the shroud is something that, quite frankly, neither you nor anyone else will ever see unless you bring your car to shows and turn the lights on in the daytime. I don't show my car.

Are shrouds a requirement for protection of components? Or could a shroud-less set be offered? I'd be perfectly happy running these without the shrouds for the same reason Koufax mentions.

No no, I would not have the customer sand anything. It would take about 2 seconds on my belt sander to smooth out the inner-side to match the other sides. While not a perfect texture match to the OEM or traditional ABS hair-cell texture, like you said, it's a part that just needs to look relatively uniform.

I've decided I will be using the ABS type to ensure structural performance. I will also be tinkering with the idea of various light media blasting to smooth out the inner edge.

If you are waiting on replacement shrouds, expect an email later today about how to order them.

The Shrouds are purely aesthetic. IF you wanted to purchase a set without the shrouds, I could certainly do that. I would discount you for the cost of the shrouds. If you decided later to order the shrouds, I would just charge the discounted amount + shipping.

We are almost finished with the logistical issues of shroud production. The shop is now doing 300 micron ABS prints which are strong and good looking. Print lines are clearly visible, but appear appropriate. The last batch of shroud replacements should arrive mid next week.
