Thanks. That allowed me to quickly find the 4th bump stop. Further since all 4 of mine are still in place and in excellent condition, my noise on closing of the drivers side headlight MUST be a broken plastic gear. I was hoping for an easy way out but apparently not going to be...
It still could be that they just need to replaced....

Nope. Took the motor out and pried off the cover over the gear and there are several broken gear teeth and a large groove down the center of the gear near the area where the worm gear drives the circular gear.
I'm certain now why the motor made the grinding noise for about 10 seconds after the drivers headlight was closed.....
I have the repair kit from Rodney Dickman and will be installing it and epoxying the gear cover back on later this week. Same kit as in this link just different supplier:
I expect the passenger side will follow in short order....

No I did not. When I bought the kit he had not yet begun to produce the replacement stops. I knew the headlight gears would fail over time so I wanted the kit ready to go. You don't have to be rocket scientist to know that a metal worm gear driving a plastic circular gear is not a brilliant idea. Plus just follow some of the earlier gen Corvettes and they have exactly the same problem.
I may buy a package of 4 and have then for the future should one of the original fail/fall off. Only about $10 or 12 for 4 shipped if I remember correctly. I think it was about $3 to buy just one.

Then chances are the kit didn't include the 3 washers to shim the driver's side motor, as per this TSB. These washers are now included in the kit, but can be purchased separately for $2.75 here.
I finished the re-install this evening after giving the epoxy a full 24 hours to cure. I turned on and off the headlights about 10 or so times. For now at least they work perfectly.
The TSB seems to say the problem is on the 2000 C5. Not certain if the same TSB would apply to my 2004 or not...
You're right, I read it again and it says 2000... Like you, now I'm not sure what to think... especially because Rodney Dickman is including those washers in all his kits When I did the driver's side on my 03 I installed them
From Rodney Dickman's website:
All my kits now include the special washers GM recommends so the arm hits the insulator (bumper) better. (This is only used on the drivers side)
