What kind of plastic did you buy and where? Details please. I just ordered my C4 fan, and when it gets here I want to start making the spacer. Thanks. Sorry for the hijack.

How about using the wife's old, needing to be replaced, kitchen cutting board for material? I think that's what i'll try since I have a couple that are pretty thick and will glue together nicely.

That's a good idea. Two would work well, and I can cut them out on a CNC machine at my buddies wood shop.

Sure, the one I usually buy is a cheap unit, maybe $5 at Autozone. Part # DF005 & 20-3529-8 are it's part numbers, It's a 12V 30 amp relay, and the back of the packaging lists the insrtuctions.

What did you decide on for material to install the bigger fan motor/impeller? I'm going to just try the new original size motor and new power source coming off the alternator. Let me know how you're progressing and if it's that much better, I'll try your way. Thanks, Jud

I'mk using a solid surface type material, similar to a cutting board but much more solid than a standard cutting board. It comes in .5" so I"ll cut two identicle pieces, sandwich them together, and mount the fan. I just have to find longer bolts...

Update: The new C4 fan came, used, and in rough shape but still a lot better looking than my current fan. I inspected everything, and all will go as planned. The template lines up perfectly with the new fan, and the new fan is indeed about 1" taller. A spacer should be easy to fabricate now. I snapped a pic of the two fans side by side. You can see how much different the pitch is between the two. Also, here is what the mounting surface looked like. It was very easy to get it out once I removed the three screws holding in the over flow bottle. That was easy too.

What about using 1 inch foam insulation like the kind they use on the outside of houses? You know its usually either pink or green? Easy to cut, its the right thickness, paint it black and should seal well. Maybe not firm enough tho?

ESU - I'm glad you chimed in. I tried a bit of that foam, and it does not have the rigity we need. I have a couple materials that my friend and I are gonna try. They are hard and strong, and we can cut them on his CNC machine. I will make a set of .5" spacers, and sandwich them together. If they work, I will make another set for you, and arrange shipment via PM as we agreed.
