here is my situation. The door will lock from the outside, but wont unlock from the outside. I know the lock mechanism on the door us functional because the door locks/unlocks from the inside alright. It seems to me that the lock barrel needs to be moved to allow the door to unlock, because the key turns until it hits the stop, but it doesnt go far enough to unlock the door. Also to lock the door, the key doesnt have to travel very far at all. I drew a diagram to help with the confusion. Any Ideas?
You are talking about the 2 rods that connect the **** to the mechanism right? Those are fine and adjusted correctly, because the inside lock/unlock works. The problem is that the outside key, when turned to unlock the car, just starts to move the linkages when the key hits the max turn it can. I tried to enlarge the picture

I don't know what year car you have but this happened on my 70 also. What it was on mine was the cylinder itself is worn to the point that it does not turn the linkage as far as it should. They are made of cast and are soft and yours is probably worn like mine was. If you look at the backside of the lock, where the linkage attaches to the cylinder you will see what I am talking about.
Where the round hole with the notch hits the cylinder, wears and does not turn the mechanism far enough when turned.
Hope this helps. It was hard for me to find a good pic to describe what I see in my mind. Sorry.
I had a similar problem 2 weeks ago. I was reinstalling my handles, and the rod was adjusted to long. I am talking about the rod from the outside handle. When it's adjusted to long it causes the locking mechanism to bind, not allowing it to unlock. I took the door apart 3 times before I discovered the problem. Eliminating 1 part at the time is how I found the problem. 3 hours and lots of beer.
