Just received my kit on Friday and have been at it on and off this weekend. I'm ready to install the coupler but it doesn't seem to want to fit on the steering column shaft, although it mounts just fine on the new steering box. Is anyone else having this issue?
The old coupler was split lengthwise and is therefore easier to get on and off, but the new one is solid, and I can't even get it started on the shaft. It is the correct size as I've measured the coupler and shaft. Was planning to clean up the splines at the front of the shaft with a triangular file as there is a bit of rust present, but not much.
I have a '76 with the collapsible shaft, which has already been shortened as per the instructions. Thanks in advance!

Of the 2.5 days of install it took almost 1 day cleaning up the splines. At first the coupler went on approx. 1/2". After the cleanup i got it nearly fully seated with some slight taps of a rubber hammer. (Vise clamp on the shaft!)
Some splines where distorted and some flattened. As you I used a triangle file and a Dremel.

Well, it's good to know I'm on the right track then and that it's not uncommon. I guess I'll go out there and keep cleaning up those splines then. Hopefully with a bit of work I'll at least get the coupler to start on the shaft.

I had to do the same thing. I also smoothed out the leading edges of both parts for a easier start. A little neversieze on the splines doesn't hurt either. Then it was tap on and tap off until it fit by hand.

don't forget to make a recess in the shaft where the lock bolt is going to secure the coupler to the shaft.
Will do. Seems tempting to use the flat on the shaft as it exists, but it's off just enough that I'll be filing a recess.
I'd feel better about the coupler if I could get it on the end of the shaft, but as Roadster71 said above I think I'll work the leading edge a bit and see if that doesn't do the trick.

One additional bit of advice. Make sure you install the two brass seats into the ports on the box before you have it installed in the car. If they are a tight fit and require tapping in to fit there is not enough room to use a hammer. It will save a lot of agrevation.
