What does this wear spot on my Diff mean ?
They are no doubt worn past the grooves that keep the clips. The clip is now in
small pieces at the bottom of the diff. Mine survived OK after eating one of the
clips. In fact, I never realized it until removal. This is a long but do-able DIY
job, assuming other things don't need attention. As you proceed to pull the
differential out, you'll feel like there is a surprise around every corner.
Getting the pumpkin out is the biggest hurdle, as it entails removing most all
of the rear suspension.
Good luck ... :seeya :smash:

Here's the pic I posted a while back... http://users.erols.com/jerryp58/corv...earproblem.jpg
If your not familiar with how the system is set up, each yokes rests against the pinion shaft in the center of the carrier. They push against it, constantly spinning, constantly wearing down. It's a heck of a design). So, material wears off of them (and gets to float around the diff and through all the gears & clutches  ) and it can go ignored until it gets out of hand like ours.
There are several good posts (archived and recent) about differential removal.
It's not a super complex task (just tedious and you may need a BIG breaker bar -- or a little gear puller) to get the differential out, but the diff rebuild was beyond my toolbox.
I am going to farm this one out.
It's going in this week so I don't have the final bill, but FWIW, here's what it looks like:
$375 for carrier removal and reinstall.
$250 for differential rebuild.
$20 for new pinion shaft.
$20 for poly carrier front snubber bushing.
$60 for halfshafts from eBay.
I expect there'll be about another $20 to $50 for incidentals & fluid, but if I walk away under $1000, I'll be happy. If it stays uner $800 I'll be thrilled!
I hope this helps. Good Luck.
