I'd use the wood as a mould and either make one out of fiberglass or sheet aluminium.

I wouldn't consider aluminum because it conducts heat better than wood or aluminum.. I wonder how much it would cost to get it manufactored in fiberglass... I don't fiberglass myself.. so I would have to pay somebody...

Yes, aluminium conducts heat but only on contact, if the radiant heat from aluminium has to warm up your intake air then the aluminium would have to be really really hot.

Weld? What about pop rivets?
ok - but how do you seal the edges if you don't weld them??

sikatac, caulking rope, ....

If you build the box w/ overlapping edges that you can fold you can install many pop rivest so it's sturdy and will seal up good.

I have pics of a box somewhre, if I find them I'll post them.

AS soon as I get my vette outta the shop this week I shall be making a similar set up, but I will forgo the wood. I'm going to use ducting like the 4*8 pieces used to make air conditioning and aluminum tape to keep the fiberglass strands in.

I don't know if you've ever used it or not, but JB Weld works great as a sealer on metal. I've used it in a couple of high heat, high pressure scenarios and it works like a champ. This would prevent you from even having to use the rivets. Just clamp together with the JB Weld sandwhitched between. Also, you can sand it and paint it. I don't know if you will use this information or not. Just trying to help if possible.
