Not sure how common a problem this is, but my heads have squared ports (round corners) and my headers have round ports. I'm told that if I use a round-port gasket, I'll get leaks on the head side from what's outside the lip. If I use square gaskets, I'll get a leak on the header side from what's INSIDE the lip. I asked about using both together and getting one to seal the other, but that apparently doesn't work .
My question - does anyone make a thin adapter that's machined to be round on one side and square on the other? Yes, I'd need two gaskets, but that shouldn't make things too thick...
Or does anyone have any other suggestions short of buying new headers?

What kind of heads do you have, that have square ports? What are the port dimensions and the ID of the primaries on the headers?
I think the heads are 1 3/4 square and the headers are 1 3/4 round. They're the same size across... just not diagonally through the heads. The heads are Pro Topline, and I will never buy another thing from that company... This is the third issue I've had with them, but I'm out of time and $$.

Since according to my mechanic it's the flange on the pipes that makes the seal work, what about welding and grinding a thin bead in a square around each pipe, so that the new bead matches the ports on the head?
i ran into this when i put my lingenfelter headers on.. they are round port and my 89 had d-port .. after alot of measuring and such i went with earls round header gaskets.. they match the sealing ring on my headers and also matched the head so as not to intrude on the exhaust port.. they are on and they sealed,., so far so goood i think they were like 39 bucks from summit
