Ecklers has a Delin gear and the three Delrin drive pins/bushings for about $36.00. I have done both on my 96 and followed the instruction that came with the new gear. Purchase both as it is easy to hurt the teeth removing the orginal gear. And file the bottom of the new gear so the teeth will mesh with the worm gear in the case. This is in the instructions. I removed the complete head light and set it on a car towel and remove the electric motor from the head light this way. Much quicker to remove the roll pin that holds on the linkage. pins .155 as one of mine was cracked. Order two pins froma Chevy dealer just in case as they are larger than a 1/8 pins at Home Depot. It is easier than you think. I also have the plastic head lights that are much lighter than the glass. Good luck. PM me if you get stuck.
I saw a few repair kits (only bushings I think) on e-bay for
a few bucks but nobody wants to ship overseas.
Do you think that bushings only will solve the problem, or is the gear
necessary also?
I'm having problems only with right headlight at the moment, but
I now my luck, if I fix only one, the next day, the other one will be gone.
yes. the bushings/drive pins are the problem. Motor stays running for a few seconds
when you turn lights off or on. Just be carefull not to damage the teeth when you remove the gear from the motor housing.

Print this article. But you can purchase delrin gears and the three pins for $36.00 for each light from Ecklers. Do both sides as the other side will need it too.

MAD really likes the bronze gears at $60 each If the original part has lasted 15 to 20 years, the Delrin parts should work. Thanks for the info as I will be soon needing parts for my 89.
Worse comes to worse, buy a plastic dowel. Cut it to the height. Keep going back and shortening them until they fit as they should. As far as diameter, I put mine on a lathe and kept sanding them until they would fit and let the metal part go on as it should.

I was looking for a Hurst shifter for my ZF...Jegs $139.00 plus freight. MAD, Ecklers,Corvette America were all $200.00 to $249.00 plus freight. It saves when you look and plan ahead.

The hardware store sold hollow rods that have worked great, my dad made sure I did. I completely didn't mention it, but you are dead right.
I liked the fact that Ford used that motor setup versus some of the crap setups GM has used in cheap cars; see Grand Am, Malibu and Alero. They used a crappy plastic piece to retain the window to the regulator, and the motor itself doesn't give, it pulls the wire until it breaks or the motor dies.
The plastic breaks real nice when the motor would've f***ed itself over. Makes that whirring noise that it's stirring up the pieces of broken bushings, but nothing is getting done.
I have done a 88 and a 96 Corvete and a 94 Lt1 Trans Am and none had bronze gears. Save the money, none of the delrin gears were worn out. It is the new delrin busgings/drive pins that that is the problem. I hurt the first gear when I was trying to remove it. Learned how after three sets. Ecklers has the delrin gears and pins and the instructions are easy to follow.
