Before I go tearing out the headlight assembly and motor on my son's 1991, I thought that it might be prudent to request a second opinion. Although the headlights raise and lower no problem, there is a clicking sound on the passenger side that trails the headlight operation for about 5 seconds. Strangely, you get the same sound when you activate and deactivate the parking lights. I have all the parts to rebuild the headlight motor gearing (purchased the nylon gear and headlight motor repair kit from Wilcox). It would be nice if I could raise my confidence level that these parts will solve the problem. I would greatly appreciate if you could take a listen and let me know. Thanks!
I looked and listened. My 1992 did the same thing. I replaced the bushings in both motors and now it does not make the noise anymore. Replacing the bushings is easy. Just follow the directions given on the forum. Do a search on headlight bushings and you will find some posts with great instructions.

A 91 you say - rebuild both motors.
Look at the tech sticky, find the headlight motor rebuild thread and just do it.
Do it before you have to buy new/used motors.
The little bushings are easy to find, even can find suitable bushings at the Home Depot.

The reason it's clicking is there's not enough resistance to shut the motor off. The gears are on there last leg and jumping teeth.
C4 headlight motors shut off by a monitoring circuit. When it sees a change (as a result in increased resistance of the motor), they shut off. Yours is not creating that change because it's jumping teeth -- teeth that are likely ground to the nub.
