Default '88 Headlight Motor Help!!

I have the motor/gearbox on the bench with the side cover off and I can't get the gear and shaft out of the housing no matter what I do. It wiggles around like it's plenty loose, plenty of clearance at the worm gear, but won't come out. What am I doing wrong?

You're not doing anything wrong. Just keep pulling, trust me.

The main gear has a ridge on either side and isn't designed to be removed till after the work gear has been removed, but i don't think you want to go there.

Before you replace that large Nylon gear use a flat file to cut a narrow flat across the ridges that run around the gear's perimeter, on both sides. This will make it much easier to install the gear and you will be able to see the flat position if you need to remove it in the future.

I would also mark where that main gear meshes with the worm gears on the headlight motor shaft with a permanent marker.

This will make finding a common reference point easier after you install the new bushings and are ready to seat the gear onto the shaft again.
