I am a long time reader of the forum but dont often post but my
2004 has a problem. The drivers side door panel has come loose
at the bottom. I took the vet into my local chevy dealer here
in huntsville and they fixed it in about a hour. Before I left I opened
the door again and the panel had popped out again. The dealer said
they would work on it some more and after another hour they said
I was good to go. They installed a oversized retainer pin in the door.
A day later the door panel has again pulled out at the bottom. What
can I do to get the door panel to stay in place?
Sounds like something may be pushing it out. Maybe at least pushing enough against the door to prevent the retainer from locking in. The dealer should have caught that..maybe. Perhaps check to make sure everything is tucked in as it should. This should be a simple fix so I think something else is up in there.
The parts that hold the panel to the door, other than the two bolts under the door pull handle, consist of retainers and grommets, several of them. When the door is repeatedly pulled shut too hard, the retainers pull loose from the grommets, and sometimes the grommets pull out through the door itself, which is made of fiberglas. To fix all this, you have to install new retainers and grommets, keeping in mind that if the grommets have been jerked from the door they must be epoxied or J-B Welded to the door. Otherwise, installing new retainers and/or grommets is an exercise in futility if they are not anchored properly, since they will just pull out again, and that sounds like what the dealer is doing, and that is why the panel keeps coming loose.

I took my door panel off a month ago. A couple of the grommets pulled out of the door damaging the hole as they came out. I wondered what the proper fix would be. I guess it makes sence to epoxy the grommet permanently in to the door.
