When you put the metal gear in do you just put it in in any direction? How does the motor know when to stop? Do those rubber stops on top of the gear have to be put in any certain direction?
Yes they have to go in correctly and, if I remember right, this is spelled out in the directions. If you don't have the directions, let me know and I will hunt mine down.

The motor "knows when to stop" when the linkage hits those plastic covered tabs on the linkage frame. BTW, if you are replacing the gear on the drivers side, it might be a good idea to install three washers between the motor and the headlight linkage frame. I would also check those plastic protectors over the tabs. This does not apply to the passenger side. If you PM me with an e-mail address, I'll send you more detailed instruction. You will be killing two birds with one stone.
hint, take a digital picture of the linkage before you take it apart. I also marked mine where the linkage belongs with the light open.

Ahhh that's exactly what I wanted to know. So basically, it doesn't matter where you put the gear back in just as long as the grear is put in with the right side up. Seems very easy.
replacing the gear isnt all that hard...if you order the gear and follow the instructions well, everything should go smoothly. DO NOT RUSH. If you get any grease on the seal or dont let the epoxy cure long enough you can ruin both the gear or worse, the motor. Don't let this scare you...The motor mod is an easy solution to a horrible problem. (that sound is killer!!! )
I replaced mine last weekend. Fun job! The trick - if there is one, is to work the manual adjustment **** to allow or help you line up the swing arm correctly- that way it will all go back together. Just be sure the swing arm in in the correct relationship with the white taps. Good luck.

I agree, except the part about being fun. My hands are really big, so it was hard as hell to to put those darn bolts and nuts on and off.
One other item. It's impossible to replace the gear without removing the entire headlight assembly. When I read the instructions I couldn't believe they were instructing me to remove the six attachment bolts. So be prepared to spend some time disassembling and assembling your headlights, not just the motor.
