I have a 2000 FRC that does the grinding thing. I read where there is a difference between the fix for before 2000 and after 1999. I'm considering doing this myself. Sounds relatively simple. I have done alot of fixes myself on the FRC but have limitations. I have replaced shocks, exhaust, fuel filter myself. Is this any more difficult and how long would be likely to take? Thanks for any help!!!!!!
There's a section on the first page about headlight gears. If you are somewhat handy (and it sounds like you are) you should be able to do both headlights in a couple of hours. I've done it.

I agree. You should be able to do it yourself. I replaced both of mine on my 02. Some of the earlier C5 have a metal gear cover. Mine has the ABS (plastic) cover that I had to epoxy back on. Not a big deal, but I think the metal cover would be easier.
Here's another write up, on the subject, from a few months ago.
Get the Rodney Dickman kit. Great guy, great service. $85 will buy you the "kit" necessary to replace both gears. The kit includes the brass gears and everything you need to complete the job ie epoxy, lubricant, etc. It also includes metal braces, when installed, will keep the motor housing from separating at the seam once you have re-glued it. Did my 2002 and the headlights haven't given me trouble since. This DIY will save you about $1000 vs. having the dealer replace both motors. They won't just replace the gears. And the new motors come with...you guessed it...new "plastic" gears... Good luck
