Ok, I have the typical cheap stock gear issue goin on right now..awaiting the new gear repair kit....
I turn the light off it goes down adn it makes a terrible noise for a few seconds and then stops...
But the prob now is when I turn the headlight switch to the first posision (parking lights w/ fog lights...the headlights should stay down) well now when I hit the first pos. the headlight come up but are not on.
I go to the second pos. and the headlights come on like normal...high and low beam both work fine.
I turn the switch all the way off...headlights park..terrible noise 5 seconds..all done...
So my question is...Why would the headlights be comin up in the first switch pos. all of a sudden....

If you're going to go through the effort to get into the actuator motor spend the $43 a side for the "Rodney Gear" and be done with this headache for life.

^ and have it fail again later. if you're going to fix it, do a permanent fix.
It's as good as the day it came from the factory if you turn it over, hardly a temporary fix. I am on year 3 or 4 with the heavy Euro lights and it's been fine. If you feel better with metal gears, that's certainly ok with me though.
I had the same problem you did with the headlights popping up when I just turned on the fog lights. I swapped out my gears a few weeks ago and it fixed the problem. They work just fine now. I followed Stickman81's guide to do it, which was very helpful. You need to make sure you have all the tools he suggested or have small enough hands to use a box wrench, which is what I had to do because I didnt have a socket deep enough to work. It took me about an hour and fifteen minutes to do everything on one side, which included the 30min. cure time for the epoxy. But I also had someone helping me. Definitely go with the brass gears and not just flip it over, especially sine you are already going to have the motor out, you might as well just do it once instead of twice. Good luck.
I did all this some months ago. Unfortunately, my epoxy lasted less than a month. Trust me, I gooped it on thick. My final solution was to drill about 6 small holes around the perimeter of the case, and used paper clips(!) to twist-wire it closed. Months later, still solid!
I know, worthless without pics, but hopefully enough description above for someone to copy if they have the same issue.

Absolutely will work if you go this route since only about 10% of the gear is going to be tore up. Now here is the downside. The repair will only last as long as it did originally so your probably going to buy a new gear a few years down the road. I would spend the money on brass gears and replace both sides and be done with it. You'll never have to worry about the gear again.
