My passenger side headlight opens inconsistently. When I crank up in the garage (I have the twilight on), sometimes it will open and sometimes not. When I pull out, I wait til the the left one closes and the turn them on and back off. they usually worked .But now its getting worse. Any suggestions
A little test you can do when the lights come on is go to the right one and turn the manual **** on the top of the motor. If it opens when you turn it to raise then I think maybe your plastic stops might need replacing. Can't remember which way to turn the **** off hand. There are 4 of those stop pads and they should be a white color I believe. I don't have a picture of them otherwise I would show you. They're pretty easy to change. If you hear a grinding from the motor then you will need to replace the gears which is a very common issue and not to bad to change either.
If you can hear a noise while opening or closing your headlights, you probably have a broken plastic gear.
Get a kit like this one (pay attention because there are 2 different kits: one for "97 to early 2000" and another for "late 2000 to 2004") and follow these step-by-step directions. You'll save money and they will last forever
You might need these as well (the rubber bump stops mentioned above).
There is a TSB, that calls for shimming the driver's side motor. The parts needed for this are included in the above mentioned kit.

The motor gears are nylon, supposedly to save weight, and they wear out. There are kits to replace them with brass gears or you can replace the whole motor (big bucks, at least it is here in Canada). As far as i know the earlier C5 headlight motors had screws holding the casing together (which makes them easy to take apart and put back together) but the later model years had sealed units, so you have to crack them apart, replace the gears with brass ones, then glue them back together with an additional cross brace added for strength. Seems a bit Mickey Mouse to me to have to do that but to each his own.... It would have been nice if GM realized the nylon gears were crap and made replacement motors with the brass gears but I don't think they do.
If you need to replace the stops here is where you can get them. If they get "indents" in them than they can cause your issue or closing and then popping back up and vise versa.
No motor grinding. Not 100% sure about stops. But check this out. when I cut twilight off, they work everytime using the light switch. Put it back on twilight, and the right did not open last night. I cut the twilight off..and the headlights opened. When I cut twilight off tho, my dash lights went out. So....while the lights were on and opened, I put it back on twilight and my dash lights came back on. Have I thoroughly confused you now?

When you cut TS OFF and the HLs opened, was the MF HL switch position in OFF?
When I got my car the HLs worked fine but no dash gauge lights. I had to replace the MF switch to correct it. When using the TS function the input for the dash lights is via another circuit.
these frigging headlights have more problems than I knew. while checking all the info given above, I noticed the left headlight will not adjust up and down. have sprayed and let sit overnight, still will not adjust. The right one will not adjust side to side. Sprayed it also to no avail. Fixed conversions are looking temptingf
