3rd time rear diff left side leak...
just came back from dealer after 3rd leak repair. I have vert '04 mn6 with only 800 miles left on OEM warranty. The axle seal and cover seal was changed each time and the cover plate replaced on the second try. Seems that problem occurs about once a year, and after a long x-way drive. My last drive was Columbia, MO to Dallas, TX return then to Denver, CO and return. 75 MPH most of the time.... I did get GM to extend axle warranty to 100,000 mi and another 36 months. Currently 35,250 and 30 months. Thanks Perry Chev and GM...
What else can I do? Any suggestions on how to fix the problem? How many others have had this problem and fixed more than once?

If it's leaking at the seals, and new seals doesn't fix the leak, then something isn't machine correctly. Someone else on here had a leaking problem, and I am not sure if he ever got it fixed. If everthing is machined correctly, then the only other logical choice would be porosity in the casting, or a clogged up breather tube.

I had the same problem on my 2001 Coupe. In 4 times for a leaking side cover seal. The 4th time I took it to a differend dealer. Their Vette specialist finally did the job correctly - used GM's NEW design seal - there is a TSB out on it - used proper sealant and torqued the side cover correctly. It is a messy job that a lot of equipment has to be removed to do correctly. Find another dealer with a service dept that is willing to do the job correctly per the TSB and you should not have any more problems.
