...sometimes when I turn the lights on, the passenger side won't come up. When I turn them off and then back on, they both come up on the second try. WTF?
Possible your headlight relay is going out. It's under the passenger side headlight you probably seen it when you did the gear change. May want to unplug that and the clean it same with the motor housing gear. May just not be getting a good connection is all I can think of at the moment.
I had my daugther turn the lights on while I watched. The headlight comes on but the light won't come up. I checked the manual ****, it was super tight. Much tighter than the other side. What would make it tighten up THAT much and is there anything I can do about it? Is that a symptom of the brass gear (now aluminium?)
Based on some more digging and some PMs, I agree with the conclusion that this only occurs with the solid brass (now aluminum) gear. Those that had that problem went to the rubber insert gear and now the headlight gear doesn't bind. Since mine happens sporadically, I may live with it for a bit.
Did you try turning it the other way? You have new gears in it correct from what I'm reading? Have you checked teh stops? They are a cream color yoo should see the arms hitting the stops.

Curious as to what information you found that points the finger at the brass/aluminum gear? I am considering changing both sides out as a preventative measure and had not heard of any problems with the brass/aluminum gears, but sure would like to know if there is a known issue. Thanks.
Thanks. That is the first I heard of this particular problem with the metal gear replacements. Looks like the one with the new rubber insert is the way to go.

Yes, except there are those who used the solid brass gears with no issues. On a conceptual level the rubber inserts seem to be there for a reason.
