OK...I'm scratching my head and just wondering if I missed something... Does the C5 have a cabin air filter? IF not, when the HVAC is not on the recycle cabin air setting and drawing in fresh air from outside...where does it draw the air in from? I'm getting an off odor when the HVAC is drawing in outside air but not when recycling cabin air. Any help would be greatly appreciated. Thanks in advance.

OK, so if I'm getting engine bay fumes in there it's likely coming from that area. I get some "exhaust fumes" but ONLY when drawing in fresh air from outside. I'll have to inspect the gasket that contacts the hood and also make sure that there isn't any damage to the underside of the cowling. Thanks for the help.

Doubtful that is the problem. How long have you owned the car, and has the oil pressure sensor ever been changed by cutting a hole in the cowl area?

I've owned the car for about 2 years. Odor started after I had my long tube headers installed. Only happens when the "fresh air" draw is on the HVAC. Doesn't happen at all with the cabin recycle button pushed at all. I don't think that the oil pressure sensor has ever been changed. Maybe I need to try and remove the cowling and inspect it...if that is possible?

You could probably tell with an inspection mirror, and a flashlight. It's common for people to cut a hole, and not seal it well. That allows engine bay fumes to be drawn into the cabin. Not saying it is definitely your problem, but I have seen it many many times.

Possibly not related, but make sure your headers aren't contacting any wires that may be getting hot. And check for exhaust leaks around the header bolts.

Will do that as well. Thanks for the suggestions. Maybe a long handled stick lighter and hold it near the headers and see if it gets blown out?
Did you delete the cats? that alone can cause an odor.
Nope, I did NOT delete the cats. I had to keep the car "legal" for annual state safety and emissions inspections here in PA. I plan to pull the tray at the bottom of the windshield this weekend and see if there's a hole or crack there that could be the problem.
