First the left headlight stopped popping up with I turned them on. A friend cleaned the gear. Now when it pops up but makes a grinding noise like the motor is still trying to close the light when it pops down. Any ideas? Originally someone told me the gear teeth are notorious for wearing down and I should replace that. I don’t want to go to the Repairman and he rip me off. I live in Redmond, WA - any good mechanics you can recommend?

I think Chevy wants to sell you the complete headlight. The gears are readily available from a number of after market venders. Search "C5 headlight gear replacement" using google and you should get a number of hits.
Take a look at "rodneydickman dot com". They sell a kit that is complete with brass gear, "T" brace, epoxy, grease, and plenty of instructions with pic's. Think about buying two...the other one will also go.
