I am still having issues with my headlights even after replacing the gears to the metal design.
I am wondering if anyone can help point me in the right direction for which parts need to be replaced.
Currently both headlights go up and down when turned on and off, however occasionally it will act up in the following ways.
1. The driver side will stay up when turned off, just needs to be cranked down and then it acts fine.
2. Both headlights will occasionally come up when the side marker lights are turned on.
3. Both headlights popped up when I pushed just the fog light button today???
I have the opportunity to by a new Headlight Control Module but I am not sure if this will fix the issue. I have also been thinking of replacing the column headlight switch but today when the lights popped up after pushing the fog light button I was completely stumped.
Let me know your thoughts and hopefully I can finally get rid of these dreaded headlight issues.
Did you check your rubber bump stops (4 per headlight)? You can get them from Rodney Dickman (the link I just gave you) in case you need to replace them
I replaced the gears in mine a few weeks back. The lights had occasionally both been sticking open. Gear replacement helped but did not fully fix. It seems the car had lost track of whether the lights were open or not. I disconnected the battery, cranked both lights closed with the motors unplugged and the light switch in the off position. Hooked the battery back up, reconnected the motors, and the lights now work correctly.

Interesting, I will give this a try.
Thanks for the suggestion.
Has anyone heard of replacing the Headlight Control Module and it alleviating any symptoms?
Dash gauges for voltage do NOT report the state of health of the battery. They report the state of health of the charging system. So correct voltage on the dash gauges tells you the charging system is charging but that has nothing to do with the state of health of the battery....
Very interesting, thank you for the in sight I will certainly look into this.
Following this thread...my 04 Z06/Z16 is doing this on the drivers side. I had to replace the gear and have double and triple checked the bump stops. No love. My battery is new. May try the battery disconnect tip offered above.
There was a GM service bulletin about this problem and the kit that Rodney sells serves the same purpose as what GM was doing when the headlights were under warranty.
The driver's headlight was popping back up, however I have completed the shim mod and it seemed to fix the popping back up issues. Now the lights just randomly do there own thing.
I have heard having HIDs might cause issues. Are there any solutions for people running HIDs?
