I just had these plugs replaced with what the dealer recommended, and as I drove away they popped out at 30 mph. I have heard that GM has tried to fix this problem with a new twist in design. Does anyone know the part number? The part number I ordered was 10435410, maybe they were not twisted in correctly?
Re: Popping Out - Headlight Adjustment Plugs!? (zipity)
zipity, if you want to use the new plugs, you HAVE TO use the new bezel. I just lost one plug and asked Bob at Ken Fichtners site about a new plug. The old design seems no more longer available.
They sell the bezel for 12 $ and the plug for 2.5 $ (Dont know if the bezel comes with a plug, or if you have to order seperate.
If you will get an old style plug, just glew it in, you may never loose it again. If the light has to get adjusted, its easy work just getting the bezel off (4 bolts)
Re: Popping Out - Headlight Adjustment Plugs!? (zipity)
I upgraded to the new style bezel and plug and thought I had installed them correctly, but when changing over to Xenon bulbs and I had the bezel off I could see from the back that bezel plug still wasn't properly seated. It has to be turned QUITE hard to properly install it. Careful about using a screwdriver as the bezel is pretty soft, maybe a $0.25 piece would work better. When I turned it hard it "snapped" into place and it is really in there good now., but I was sure that it was "in" the first time. Check it out.
Re: Popping Out - Headlight Adjustment Plugs!? (zipity)
zipity,
This is a common problem that took the "C5 Team" four model years to get right - talk about engineering excellence!
You must replace the headlight bezels and use the new "twist-in" plugs. A TSB was issued, but most dealers will only replace the bezels under the new car warranty.
When I purchased my 1999 new, the driver side headlight bezel plug blew out on the way home from the dealership. I purchased about a dozen plugs until the new bezels were issued.
Good luck - this is just one example of the poor quality and reliabilitiy of the C5's.

Mine were replaced under warranty. The plugs stayed in for a couple of years then blew out. I got some spare plugs and glued them in. Not sure why I need to have plugs anyway. Its just as easy to remove the whole bezel as it is to fight with the plug.

Mine were OK until I changed the headlamp bulbs. You need to take the plugs out if you want to make a headlight adjustment. Mine fell out after that, I got a new one and secured it with duct tape (!) in case I need to make another adjustment.
