I just bought an 05 from an individual a few hours away from me. About 2 hours into my drive home I stopped and filled up with gas. I didn't notice anything while the car was idling waiting to pull out of the gas station but the exit was uphill and kinda bumpy and after I went through it and the gas sloshed around I started smelling gas really bad. It was like I had a gas can in the front passenger seat. I noticed the gas cap does not fit real tight as well although there was no gas on the side of the car anywhere. Do you guys think my 05 could have the problem with cracks that you all are discussing? I'm a little afraid to drive it now. Also how much should it cost to drop the tank and put in a ZO6 pump or something similar at the dealer? It's a manual trans.

$2000+ to have a dealer do it. DIY and it'll cost the price of the pump module and a lot of swearing.

Do I need access to a lift to do it?

Does the zo6 pump work fine for the ls2? Does the car need to be tuned or anything? Will that be enough pump for an A and A kit down the road?

I did mine on jack stands. Car needs to go up about 18" total to get the tank out.

Yes you can use the Z06 module. It will be enough to about 600-650 rwhp. May need a tune since it flows more than a standard pump module.

When doing a manual trans car what do you have to disconnect? Is it easier than an auto?

Yes easier than auto. Drivers side wheel, drivers side fender liner, filler neck, ground near filler neck, gas tank metal crossover tube, metal tank shield, fuel pump module electrical connections, gas tank.

Crossover tube is hardest part of job. There is a black plastic retaining ring that must be popped out, then the crossover tube locking ring can be turned counter clockwise. Then pull back as straight as possible the crossover tube from drivers tank.

*TIP* Reach up above the transmission and remove the spring loaded C-clamp that holds the crossover tube in place COMPLETELY. It is held by a 10mm nut I believe. Once this is removed lay under car feet towards engine, bear hug transmission, push up on crossover tube with right hand and pull down and towards passenger side with left hand on crossover tube.

May have to disconnect and move exhaust around to get your arms up there, I had to.

your module looks super fresh. no yellowing or anything. so this is definitely not a heat/age thing. I'm thoroughly convinced that for the C6 this issue is not an IF it will leak but WHEN.

Guys if someone is telling you that it might be the evap purging etc. don't listen. You're trying to find every reason to not remove the tank and swap the pump. It's not going to happen. As many have come to find out, it's always the pump.

The cracks at the top fitting of the fuel pump is the source of the gas smell that occurs in these cars.

Rainman12 is completely right! Smoke test doesn't work. It has nothing to do with the evap. I don't know why these dealer techs don't know wtf is going on.

Default 2009 with gas smell

I just upgraded from a 1996 to a 2009 about two weeks ago and have noticed the gas smell since I brought it home. Had it in back to the dealer yesterday and they did smoke test and said everything is fine. I filled it up on the way home and now it smells in the garage again. Is there any way to force the dealer to replace the pump?

The best advice I can offer is to print out some of the photos of cracks in the fittings in this thread and show them to them. GM is well aware of this issue, though they may not admit it. The fuel pump has been redesigned at least twice now. Be sure they install the newest part number when they replace.

Smoke test is worthless. Keep complaining and insist they pull the tank.

By the way, be sure to go to the NHTSA site and fill out the complaint form. The only way this problem will get resolved is if folks fill out the form.

https://www-odi.nhtsa.dot.gov/Vehicl...nt/index.xhtml

Every single owner who has had this problem needs to fill out the form.

Default Another leaker!

Count me in with a driver side fuel leak, a stinky garage and a filed complaint for NHTSA.
48000 miles and delivery 11-07.
Scheduled an appointment with my Chevy dealer for next Tuesday.
Life always has a way of bringing you back to reality.

Peace.
Out.
