Go ask LG for the specs to a few of his infamous cams. You'll get the same reply. Go ask LPE or any other vendor that has a special product. Then use your brain before you type.
Protection of trade secrets is nothing new. If he was told not to divulge the process, there has to be a reason why.....Oh yea...thats how the company makes its living.
Man, if I can get that kind of pricing, I would still be doing it today. I've done about 50 sets during the time I was doing it. I guess Corvette owners have a lot more money than RSX owners.
Moto, what was your failure rate on headlight opening and resealing?
This is an easy mod! I've done it many times to chrome RSX headlights. Ripped them apart, painted them black or whatever colour and put them back together.
The light assembly on the C6 is no different than any other light assembly. I highly doubt Callaway did any cutting. Just put them in the oven at 300F for 20 min and you can rip it apart easily.
To put it back together, you just heat it up again for 10 min to get the glue nice and soft and then use a bunch of clamps to hold it till it cools. The seal will be as good as new.
I use to charge $100 to do this mod for people. I'm sure that's a lot less than Callaway.
I did them (body match headlights) for the 05 /06 mustang crowd for a while and i charged 400$ to do a set. Heating them up at 400* for 5 minutes works great. Then reseal with a silicone adhesive , makes perfect seal, and its easily workable.

I was body matching them with actual auto paint though, from your pics it looke like you were spray canning them satin black. 400$ included paint costs and labor.

We've decided not to offer this service, other than as part of the optional body color change available for the Callaway SuperCharged and SuperNatural Corvettes.
That is what I did to get my C6 headlamps apart on my ride. worked like a charm (the oven and a cookie sheet) . I did my friends Audi S4
I'm trying to get my C6's light apart so I can swap the assembly len cover. I had to replace the passenger light assembly (yellow), I now have a color mismatch.
You say, like Dave - (Abomination), 10 minutes at 350 F. You didn't have any problems with plastic deforming or melting? Can you give me any addition details like how did you keep the lens cover apart or reattaching to the assembly as the adheasive cooled or did it just pop off all at once with a little coaxing? Also how did you reseal the assembly?
I was thinking experimenting of a heat gun on the damaged assembly... Have you heard of anyone trying that method?

Yeah, first heat gun doest work for most people unless you have good luck. It heats in one spot while the other is cooling (expansion and contraction) and cracks the headlight. As for the plastic deforming.. no problems from anyone that I know who has done it (maybe a dozen or so people.
Basicly after I baked it (I put it on a cookie sheet with a damp/wet piece of cardboard on it) I pulled it out of the oven and pried it appart with a screwdriver (was still difficult but doable).
As for putting it back together I just grabbed some adhesive that was simmilar to the matterial I pulled off (dont remember name) and clamped it together using a clamp I found at sears that was cloth sort of like a motorcycle tie down for a truck.
I dont know if it matters but I also was worried about condensation so I used some silica packets and stored them inside the headlight for a few days after I painted it /shrug.
