GM keeps the old starters as core returns. However, there is an audible "thunk" (followed by nothing) which I believe is the solenoid engaging. The dealer thinks I may have gotten one or more poor rebuilds.
I have changed out the battery in the past to a yellow top - I had thought maybe that was the problem - maybe I was starving the starter for volts and over-amping the starter and a higher voltage "cold start" battery might be the fix but hearing the solenoid engage suggests that isn't the case.
I have asked the dealer's service manager if we can get the starter on the bench to determine where the fault is.

I'm installing my 3rd starter in a "08 Z51 6MT with 22,000 miles on the clock.
That's 7K miles per starter motor.
Is this a known issue?

The dealer (Tropical Chev.) has stepped up to the plate and will discount the replacement by 75%.
The service tech noted that the new starter/solenoid had a different configuration from the one being replaced which itself differed from the original.
Of course, still gnaws at me that I can't figure out why this is happening.

I had heat issues with my starter solenoid. The nut for the +12 post was loose, though I don't know whether that was a symptom of heat. When I tried to tighten the nut, the + 12 post broke off. The plastic around the solenoid had melted. My thought is all of this was caused by my new headers (stainless with no ceramic coating, and I run it hard sometimes minutes before parking). Some say the loose nut is the cause of electrical heat on the solenoid, leading to the melting.
I recently wrapped my new starter, including the plastic around the solenoid, in heat shield material. Hopefully I won't have more issues.
