very interesting. question: have you built body parts this way before using 1/4" plywood? I think that would answer the question of its street-worthiness in all weather conditions.
Yes I've seen plexiglass with rubberized undercoating underneath, foam wrapped in kitty Hair filler. Not worried at all. Even if I wanted I could make a vacuum mold and use all fiberglass since the piece is set

Thanks for the explanation. Altho not exactly the same, I do recall that the C6 had balsa wood sandwiched in between the floor pan for nine model years. Didn't read of any issues with it.
I understand - but I have a long history of boat ownership. That used to be the standard construction for boat stringers - wood that was encased in fiberglass and resin. Stringers still rotted - no quality boat is made with wood structural components any longer. Admittedly, a boat with a bilge will have increased exposure to moisture - I'd still be concerned. Good luck with your project.
Your wrong about yachts they have wood in the coring all the time.
The holes are sealed with epoxy. If sealed no sweat. If not even foam core will get wet and its a huge problem.
Too big of a gap in the middle between mounting bolts. Abs will eventually start to sag in the middle. And I've never tried reinforcing abs with resin or fiberglass
Well I decided to build my own side splitters for my vette since I think it's outrageous to pay 600 - 1000 for fiberglass/ carbon fiber overlay sides. I do all the paint work on my vette so it's all free when it comes to labor and most material.
This project is going to run under $35.
