I saw a kit at the Fall Corvette Expo in Knoxville that had all of the bushings and bearings, new springs, all new pins etc... to rebuild the headlights buckets for $115. I thought about buying it but was not really ready to open that can of worms yet. If I see it next spring, I may just buy it and put it on the shelf for later on sometime.
Keep plugging at it and it should pay off when you get it all done.
Bairs has a complete headlight rebuild kit for under $90. I used it on a coule of cars and it has all you need. You do need to remove the buckets-PITA job

Another thing I have heard of some doing is just using the one relay to drive both headlights. Just use a few T's and it should work. I have thought about doing this myself but never did try it.

It does work. This is how mine is now functioning.
