Use epoxy base resin,not polyester base. The polyester will melt styrofoam. Try WEST system epoxy from West Marine.Check online.They make a complete system to do just about anything.Request an instruction manual.Also,the epoxy resins have a great deal of strength to them. The polyesters are basicly "glue". Also, there are vinylester resins out there,but I'm not sure what they do and dont react with.They are also much stronger than the polyesters.Another trick ,is to cover the foam(or any other material used as a mold or buck) with Saranwrap. The resins dont bond with it and it leaves a smooth surface on the finished part.

I'm not into the big custom sub enclosures, but making custom kick panels is big business, and if someone could make a set for various years of our C3s, I'll bet a lot of people would buy them.
Dr.jay i seen the exact same thing you did when i looked at our new volvo rock trucks. but before you go out and buy those exact model keep this in mind. most if not all off road heavy equiptment run a 24 volt system. this may cause some problems. i know i was going to make a midnight run but rememberd that fact. on the other hand volvo always prove me wrong. very wierd company. so check it out before you buy those exact lights. best of luck!

I'm going to make a set for my Vette, but they are gonna be covered with black leather, so I probably won't even be glassing. Just mounting the speak on a raised MDF ring, and using foam to taper down tot he edges. Then, covered with material...no way to tell what the surface is beneath.

I was a Volvo Construction Equipment tech in a past life. The radios and there wiring are the only electrical systems in the trucks that use 12 volts. The ECM outputs to sensors are 5 volt.
The Headlamp Modules can be equiped with either 24 or 12 volt bulbs. They use H-9 lamps that are available in 24 or 12 volts, and 65 watts.
I wouldn't mention anything about midnight runs in a public forum
I have similar project going with projector beams and mocking up buckets for them.I have built alot of things from foam and glass.Foil and spray glue works very well for making foam molds.If you have trouble finding materials you can use foam insulation sheets and stack them together with the spray glue.150grit or finer will shape it fairly fast.spray glue the foil before you lay it over the foam and it works pretty good.There are better ways and products for this but you can round these up pretty easy.

Is that how you're gonna make all the cool panels? Make the whole Vette out of foam first...just to say you did.
No,not this time but,the last flip front was done that way.You could also make wood bucks of the lights and position them where you want them and stretch material over them and glass.(believe it or not, womens pantie hose works good for this.)
You should definitely paint that thing a metallic burnt orange color or maybe an electron blue. Something outrageous, because that is going to be pretty bad azz when finished.

Yup, mainly because it will stretch to fit,you can brush it on light and let it set,then lay cloth over it! It never hurts to double the layer of hose either.If you go too heavy at first,it WILL sag!
