Glad I can help someone, normally it's me asking all the questions!
Check the header flange so it's not warped before you replace the gasket.

Oh well- hopefully the flange isn't warped- I can't afford it- planning for the little one that's coming in Sept- but my wife is being cool about it... allowing me to spend money on my "now" baby!
