I last replaced the headlights in 2008...great spread of light, wonderful brights...good distance and good cutoff w/o the blinding the new "blue" kind seem to put out....Don't do much night driving, but last week I was less than impressed with the low beams and the high beams were ok but seem to have lost something just by aging,,,
Any suggestions for a light weight (still have the original pop up plastic gears) powerful replacement bulb?

I love my Cibies others like the fleabay HID to dangerous for me. Remember you get what you pay for. Have heard good thing about GE nighthawks or the cheaper truck-lite from amozone.
HELLA makes a very good replacement headlamp housing for the C4 6054 bulb style. It uses an H4 replaceable bulb and this type of bulb is available in a variety of wattages, color temps, and lumens. You can go to a 90W low and 100W high rated bulb with no wiring issues.
The Hella lamp is glass but as long as the gears in the headlight motors are in decent shape, the slightly heavier glass lamp housing won't be a problem.
The CIBIE lamps or the PIAA lamps are just as good.
If you don't want to go with the glass bulbs, then look at either the Sylvania SilverStar or similar lamps from Phillips or PIAA. These are sealed-beam styles and offer slightly higher wattage than a stock 6054 replacement bulb. The light pattern is very good with these bulbs too.
A pair of 100 watt bulbs will draw between 14 and 19 amps of power depending on available system voltage. The minimum recommended gauge of wire for the current draw of one lamp is 18AWG resulting in a 6% voltage drop in a six foot run. I do not know what the wiring is for a C4 headlight.
