headlight gear
If one of your headlights gets stuck half way when closing and the motor continues to run is it possible that the gear is causing the problem? It also gets stuck in the same spot when opening. I haven't had time to get a closer look at it, just trying to get a few suggestions.

I suspect your Delrin bushings, then.

You can order headlight bushings on Ebay, from Eckler's or Mid-America Motorworks (MAM)
