If it is noisy, the gears migh have been installed incorrectly. Did you DIY your differential?
I didn't the diff was disassembled by the local GM dealer, powder coated by a local shop, and then reassembled by the GM dealer.
The dealer is claiming the ring and pinion are worn.
I spoke to someone at Corvette Parts, and they claim that even if the the diff were reassembled with the shims, etc. in the same places the heat from powder coating could have affected the alignment of the ring and pinion.
What places would you recommend that could give me an honest diagnosis of what is wrong with this thing? Has anyone ever had a rebuild done by corvette parts online?

Don't scrap your C4 dana 44 or rip it down apart just yet.

I had a 1970-1/2 Trans Am - Camaro 12- bolt Eaton 8-7/8" rear housing powdercoated in the past.
Had it powdercoated Gloss Black by Sun Valley Powder Coating in Bloomington, Illinois back in 1997.
Was going to use it for my 70-1/2 T/A.
I ended up selling that rear to an old friend with a 1981 Camaro.
He ran low 9's on it.
Used a 9310 nickle Richmond Gearset for it.
Moser 33- spline axles & matching spool.
4.10 gears.
He street drove his car back then also.
He switched a Strange aluminum 3rd member 9 inch.
Running mid 7-s with a Big Block Chevy & Pro- Charger blower.
Powder coating never hurt that 12- bolt housing.
Actually had it powder coated twice.
1st time around there was blemishes in the finish.
I requested it to be stripped clean & re powdercoated.
2nd time around, it came out flawless.
It was in the baking oven 2 times.
That 12 - bolt rear setup perfect.
Picture perfect Drive & Coast patterns.
Never tweaked the housing or sprung it from the baking heat operation(s).
It is the same guy, although he said his name was "Callie". In any case you saved me a big headache. I searched on this board, and found numerous complaint threads.
Powder coating a steel/cast iron differential is considerably different than powdercoating an aluminum D44 case. 5000 series alloy (and even 2014, less we mention the 7000 series) will definitely affect the strength due to the bake after the powder application event. Will it be enough to cause it to break immediately? Only time will tell.
The increased temps that aluminum experiences during such events not only causes a change in age, temper, and strength, but they may also cause things to "move" and tolerances to change. Not critically important in a large cast aluminum part, but much more important in a fully machined aluminum piece.
