This is my second C4 with a 6 spped. I would NEVER go to an automatic., I like selecting the gear I want when I want.
I have had to rebuild my ZF. It was sent to ZF Doc from Austin. The rebuild, and near as I can tell the R&R of the trans was a little over $3700. This included replacing 2nd, 3rd, and Reverse, all syncros, bearings, setting up the Hurst that I shipped with it, and cryo treatment. The transmission was R&R by a shop that specialises in Corvettes.
The above amount does not include the extra for changing the clutch nor the clutch master/slave. It also does not include $600 in shipping. I insured the transmission at replacement value, as if they lost or broke it I would not get screwed in the end.
The main reason that ZFs fail is a hydralic system that is not up to par. If the clutch is not engaging and disengaging properly it is going to acclerate wear drastically.
I do not really want to get into a discussion, nor feel that it appropriate, about Bubba working at the slaughter plant by day and repairing cars by night.
Re: What problems to expect with a 6 speed trans? (Duntov)
Get the 6-speed. The tranny for regular street use is built-proof. Even mild track activity won't bother it as long as you change the fluid regularly. Heck, if you don't believe me then use history as proof - the 1989 Corvette Challenge series saw all '89 Corvettes with 6-speeds and not one of them suffered a transmission failure!
But, if the only 6-speed you've driven is a C5, then I've got news for you - the C5's clutch is REALLY light when compared to a C4! So just a word of caution: don't judge the light easy action of your friend's clutch to what you'll experience in a C4. In comparison, the clutch on a C4 will give you Schwartzinegar's left leg.
With that said however, I'd still get the 6-speed. Bottom line: there's NOTHING like a V8 with a stick!!!

I just had my clutch assembly replaced and the flywheel resurfaced after a stud that was not properly loc-tited in from the tranny rebuild 10k miles ago by White Racing Products blew apart the assembly. Also had to do a couple other things, bill was $2800 or so.
