i am trying to fix my vette's lazy eyes, so i bought the replacement bushings and started to tear into the passenger side headlight...well, one thing lead to another, and that ended with my headlight on my kitchen table in far more pieces than i would have imagined.
i have the motor casing off, and i can see the nylon gear. however, i can only see the side of the gear that faces away from the headlight, which i believe is the side opposite of where the bushings go? i can't seem to pull the gear off to get at the other side. i just can't see a way to remove whatever is holding the rod that goes through the gear in place.
how do i remove this gear??? it's driving me nuts! especially because it looks like my headlight exploded!
On my 90 and all the others I have redone I had to take the motor out a little so the worm gear will release the gear. Some say you can pull the gear out with out doing this but I have never been able to. Now when you pull the motor back if you pull it to far out your brushes will pop out on you. Keep a eye on where the 2 springs go if they do. This isnt a big problem you will just use some dental floss put thru each brush wire to hold them back as you put the motor back in. Also at times when you take the 2 screws that hold the motor on out one may break one so you may have to drill and tap it again. I was rebuilding a set I bought last night and had one break. So take it slow and you shouldnt have any problems. Its really not a bad job to do. Clean all the old plastic out relube it put your new buttons in and your ready to go. thank you for the reply! i really can't seem to figure this out for some reason. in any case, here's where i am with this repair:
i took the top worm gear motor out, and yes, i have the springs for the contacts. then, i removed some of the torx bolts from around the gear casing, and i have removed the back of the gear cover. my problem is that i can only get at the white gear from the side that is facing away from the headlight. all i see is a metal disc with a shaft going through it that connects to the headlight flipping mechanism. how do i remove the gear so that i can get at the bushings? when i pull on the gear, it pulls the shaft, which goes through a black metal plate, and into a silver block of metal. so, i can't remove the gear!

I had the same problem on my 91
There is a small (1/8" I think) pin in the base of the shaft.
It looks like an open hole, but it is a hollow pin.
This is in the rectangular bar of the linkage (counterweight?)
(the block of metal you spoke of)
Drive it out with a small punch or the head of a finishing nail if you don't have a punch.
Then you will be able to pull the shaft right out.
I had to remove the pin and loosen the motor. Then the gear comes out.Don't try to remove the motor or you have a mess (I did and had a mess that took a while to put back together.
Yep you have to remove the split pin out of the control arm to get it out. Sorry didnt get that in your email before. Take a punch and a small hammer and it will tap right out.
