pilot's side goes full down and then back up to about 3/4's. Brass gears installed both sides 1.5 years ago. don;t hear grinding in the assewmbly.. THoughts??
Sounds like a "possible" cause, especially since its only one side effected. I also thought maybe the column switch is acting up, but again I wouldn't suspect thats it since you're only dealing with one side.
I had the same problem. Had installed the rodneydickman gears 6 months prior. Well, the cover came loose on the drivers side and caused things to not work so well. I contacted Rodney and he has fixed the problem with new epoxy and also a metal brace kit. I also checked the passenger side and the cover was coming loose. So I installed Rodney's updated repair on both.....problem fixed.

Is that the fixed wing pilot side or the rotary wing pilot side?

Sounds like user error to me... Either that or the BCM.

That sounds like the white plastic stop for the closed position is missing (broke or fell off) and is allowing the motor to run past the stop location which results in the door partially opening again.
There's an old TSB on this issue. You can check if the stop is there by looking down the back of the headlight on the inboard side of the door assembly, or even easier if you remove the black bezel.
Here's the old TSB with a diagram of the stop locations.

*****UPDATE*****
took off the head light assembly and the down stop insulator (#4 in the picture)was dented bad. Removed it and turned it over and re-installed.. Works like new.. Now, to clean up the blood..
Thanks for the info guys! Had the same problem today on the drivers side, but when I pulled the bottom plastic stop off it was dinged on both sides. Probably flipped before. Switched the top and the bottom stops and worked like a charm. It's so nice when the simple fixes make a major difference.
