The dealerships solution to the popping noise coming from the car is to change the control arm bushings. Anyone guesstimate the cost of labor for that? A seperate mechanic quoted around 500, which seems a little high. Any help would be appreciated. Thanks

As far as I know GM doesn't make replacement control arm bushings, you have to replace the entire control arm so $500 is probably about right. Your other option is to go to poly. Some suspension gurus will jump in here hopefully.
The control arms themselves are at least $160 apiece so you are looking at somewhere between $320 to $640 just for parts depending on how many are replaced (2 or 4). Not sure a bad control arm bushing would cause a popping noise. Pull the wheels and look at them yourself. Most C5 control arm bushing problems are due to the control arms slipping backwards aon the bushings and contacting the cradle. This is metal to metal contact and the control arm wears a groove into the cradle.
^ And that only happens w/ track use over time on stickey tires. After 4 years of HPDEs my front lowers were shot so I replaced them w/ VB&P polys.
Lots of things can cause clicking noises. I'd start by checking the torque on all of you swaybar endlinks and the mounting brackets, especially the lower bolt in the rear bracket. This bolt suports the control arm too and has a torque spec of 70 ft/lbs. I've found that most dealers never get it there and when it's low you'll get creaking/noise from the rear.
There is a known C5 issue with the rear wheels. The splined drive shaft where it fits into the rear wheel HUB gets rusty and dry.
It will pop and make noise under similar conditions. It isn't all that difficult to remove the nut and inject some spray lithium grease into the spline joint to see if that corrects the problem.
If it does, I would disassemble the rear wheel hub and axle shaft assembly, clean it and re grease the spline assembly.

What about front of the '04? Then again it could be the intercooler piping bumping something
