Check for broken motor mounts. Everything is pretty hard-mounted
under there before the cats. Excessive engine motion may have
done in your flange, or it could just have been a void in the casting...
Common issue. I drove my car to work one day it was fine. Went to leave and the car was real loud.....Checked the muff and the pipe broke away from the flange that was still bolted together. I pulled them and had them welded, but decided to put Corsas on it anyway.
I've got this problem also. One flange broke off the X-pipe & the other is barely holding on.
I'm going to re-weld but does any body know what the exhaust pipe material is? I'm guessing a 300 series Stainless?
Alternatively, has anyone done this welding & know which type of rod works?
I'll answer my own question since I did get it re-welded.
GM's welding on this is horrible! My welder was shocked & pegged the OEM work as simple & crude stick-welding.
We re-welded using 600 rods in a TIG welder. We also found it better to weld on the opposite side of the flange that GM welded on. (Weld on the flat mating-surface of the flange, then grind back so it's flat again.)

It was a common problem on many of the earlier C5s and NOT horrible welding by GM. The exhaust system is supplied by a vendor to GM. Many of the defective welded units made their way into the supply chain and started showing up in the field before GM corrected the problem.
