I have a 03 Zo6 which I just love, but I've had seven (7) side cover seals replaced, including one just last week.
I just drove about 100 miles and its leaking again. Is there any soluation to this problem? I also noticed that it looks like the tech may have broken off the head one one of the bolts or is there a alligment stud on the diff. to help in aliging the cover?

Has the tech you used ever repair a side cover leak before? Where did they get the cover seal from and did he replace the output shaft seal too? There are updated seals and there is a SB about using a flange sealant on the side covers, did your tech do this?
Thanks for the reply. Yes this the second time this teh has replaced this seal and "o" ring. I did notice that there is some type of red sealent on the outside edge of the cover. The leak is of concern, but also the broken bolt, its a clean brake level with the edge of the cover,it almost looks like a alig stud. But if i remember there are only bolts on the outside edge of the cover. Am I right?

That hole near the upper right hand side of the side cover with the "missing" bolt is normal. Nothing wrong there.
Either you have a tech that is not performing the repair correctly, or you may have a porous cover casting.
Back in 2000, when my driver's side seepage started, the tech made the repair as per GM's TSB and there never was another problem. I have however, heard mention of the possibility of a porous (defective) casting when the cover was made. Pretty rare from what I understand, but who know's?
Just as a precaution, I would have the repair done again, insisting the GM TSB be followed (including the use of the specific anaerobic sealant mentioned in the TSB) and also have the cover cleaned THOROUGHLY and degreased and then paint the inside surface with red Glyptal 1201 enamel to seal it. Glyptal has been used underneath the intake manifold and around the lifter valley in engine blocks for years by hotrodders to aid in oil drainage, etc. Point is: it's oil/lubricant resistant and can take the temps seen in automotive usage and will seal any "pores" in the casting.
