Still having problems with my headlight. Already replaced the gearing with a metal gear. I did notice when I pop my hood and turn my lights to ON that the **** on top of the actuator tried to move to open but does not make it all the way sort of just makes a nudge. I then will turn with my fingers and it will sometimes spin after giving it some assistance. Passenger side works fine no problems there. But before I go ahead and buy a new driver side actuator wanted to post here to see if I am making the right move since these things are not cheap. Thanks.
you have the same problem I do...you need to readjust the gears as the worm gear spins down to far when you turn the lights off. That being said I adjusted mine and it still doesn't work half the time I need to do it again. You can just remove the arm that raises and lowers the light and spin the gear one rotation, reattach and try again.

Seems like the jam nut at the very bottom was to far down so I adjusted it, gave it some cycles and reconnected the arm. Now she works like a charm! I owe you a round sometime! Just saved me a lot of cash. Thanks!

I had just posted a thread on this same problem. It closes too tight and won't go back up unless I turn the **** a bit to loosen it up. What exactly needs to be done to fix it?
Well what I did was exactly what he said. I raised the headlight by hand using the ****. Then disconnected the arm that actually moves the headlight up and down. I then decided to take the headlight off the car and open the actuator to see what exactly was happening.
So, I have the actuator off the headlight but still plugged into the car ( the cover is off the actuator so I can actually see the gearing inside. ) I then cycled the headlight actuator from inside the car with the control. I did a complete cycle of up then down watching the gear inside turn to make sure everything was working correct. I noticed that there is a jam nut on the very end of the actuator that stops the worm spline from turning down so far.
After doing my cycle I then loosen the jam nut on the bottom and adjusted the screw until it gave a little pressure BUT make sure you do not tighten it down to much. I learned this because when I did tighten the jam nut to much the actuator would not turn at all so I had to back it off a little.
Once I found the sweet spot I tested the actuator by cycling it a couple times. After being satisfied with it working I reconnected the actuator to the headlight and the swing arm. Make sure when after you cycle the actuator it is in the up position so your are able to connect the headlight back to the vehicle.
After the reassembling I tested it mutliple times and it works great. I did 10 test to make sure it was working and even went to open it when it was on its way down to close to make sure everything was grabbing. Also make sure you do not kill your battery ^^. I hope this helps a little.
Wish you had taken some pics of the jam nut you are talking about. By actuator, are you referring to the motor? I just installed the Aluminum BFranker gears. I know the worm gear drives the new brass or aluminum replacement gears. Are you saying the nut you adjusted is on the end of the worm gear? On the inside or outside of the housing?

On the early C5s there was a GM service letter that stated that the LEFT headlight assembly had a misalignment problem and that spacers/washers had to be added between the motor and the assembly. I had similar problems til I did this mod. Sorry I don't have the post but do a search and you should be able to find it.
