Several months ago after already falling prey to having a shop replace my passenger side headlight motor assembly for around $500.00 I stumbled on the brass or hardened aluminum replacement gear through corvette forum and replaced this in the driver side assembly when it started failing. It worked just fine for approx. 3-4 months and as of yesterday started giving me another problem, I used the headlights in a minor rain storm and when I went to shut them off both headlights closed then the drivers side opened all the way again without the headlight illuminating. I rotated the headlight switch several times with the same results. For now i've just manually closed the light assembly however that's going to become a real drag to have to do every time I use my headlights. Can anybody offer me any suggestions for what to check on this, it's not grinding or making any weird noises it just closes and opens back up once the light switch is rotated to off.

There are some bump stops you need to check. IIRC on the motor there is an arm, and when it turns it knows to stop when it hits the bump stop in the headlight mount. When mounting the motor, if you didn't get it perfect the arm will miss the bump stop.
