Did you ever get to cylinder #7? I ask because most issues of this nature we've heard of, involve #7 for whatever reason.

Man, everything sounds good so far.......especially the fact that your plugs don't look like they've been steam cleaned. This must be soooo frustrating!

One stupid question: Are you sure that the serpentine belt is installed correctly, and the water pump is turning in the right direction?

Well I am exhausted and at a very big loss here.

After pulling both heads, sending them to an engine shop to get milled and pressure checked, cleaning and inspection the block, cylinder walls, and pistons, reinstalling the heads with new gaskets and bolts, the darn thing still overheats.

WOW!

Block leak tester does not turn from blue to yellow. Its gotta be a crack in the block that I could not see.

Yup, it does suck. Fortunately I have a very understanding customer and we may be moving him into a different car. So for the customer he will be happy either way. For me it sucks because it makes my head spin. I have never seen a c5 act like this, the compression in the water passages restricts flow. So gotta start with the basics..water pump, thermostat, flush etc... Then of that don't work and she boils over fast, then you know its internal. Well heads passed their test and with new head gaskets, still got the same problem...gotta be the block.

As frustrating as it is, its all a step by step process and its just one of those rare things no one ever sees. I will keep posting when we decide what were going to do.

Take all the spark plugs out of the engine, pressurize the cooling system and let it sit for 15/30 minutes. Drape newspaper or some other paper in front of the plug holes and crank it over. If you have a head gasket leak into the coolant, you will get a spray of coolant when you crank it over. The paper will help identify what cylinder it came from by catching the coolant.

OK, saw the rest of the thread.

Did you check the water pump impeller?
Brand spankin new pump. After I had the old pump off I took the back cover off to inspect the impeller and it was fine. Still put the new pump on.

After replacing the head gaskets, the coolant does flow better. All the hoses are equal temps now and I get heat out of the heater. But she still boils over inside the engine.

I almost wonder if the head gasket was the original problem, the over heating just created another. Not really sure what to do at this point. Sales is working on getting the customer into another 'Vette. So I'm hanging tight and clearing my head before I dig back in.

Had a heating problem once that was caused by a restricted/crushed exhaust pipe backing up the exhaust. Started and ran fine until about 60 mph. Probably has nothing to do with this problem, but just something to take a quick look at. I think a crack in the block will result in a loss of coolant.
