C5 Headlight Issue
I rebuilt both headlight motors on my 2003 C5 after encountering a noisy chattering sound when the headlights closed. All was good for a few months. Headlights open and close quietly, but yesterday when I turned them off when they closed, then the drivers side headlight opened up. I closed it manually, turned headlights on and off and same thing happened. Has anyone had this issue and know what the problem is and how to fix?

Bump Stops
The bump stops were the problem. The D/S headlight had one bump stop that looked like it had a cut in it where it makes contact with the stop. I flipped it over and headlights closed now. However, it's showing signs already of it being damaged already. What could be causing this? I'd hate to buy and keep replacing new stops if they're going to continually get damaged.

Shim it. Make sure the arm will hit the metal stop without the stop on it first and then install the stop again. Otherwise, the arm will just damage the end of the stop again until it goes past it.

Well known drivers side headlight issue. There is a shim kit available to correct the issue. I suggest the kit from Rodney Dickman. Here:
