Update....
I took it to a VERY good Auto Electric Shop in town. He took it all apart, said there wasn't much grease in it. Added some, New Solenoid, tested it without a load. Sounded MUCH quieter. Went on vacation for a week. Came home, put it on and it sounds like PURE CRAP! Added a shim - no change. Went back to the shop. He told me there is nothing wrong internally and it must be out of alignment from machining.
Called Bosch Tech / Warranty. They told me to go thru Rock Auto. I really don't want to F with it anymore and I don't want to put the OEM 50K 1-long, 1-short Bolt starter back on - even though there's nothing wrong with it.
The moral of the story... I'm just gonna roll the dice & live with it.
Really want to try to get the engine started this weekend. Maybe I'm nuts?

FWIW Department: I agree with Ron. It sounds like a bum starter. That said, what's wrong with a 50k OEM starter? I know a lot depends on whether the 50k are around town, or highway miles, but I have 127,000 miles on my LS1 starter, and for the last near 70,000 miles, it's been cranking over an LS7, and does it easily. I say do what you can to get any sort of refund you can on the starter you bought, throw that OEM starter back on, and fire that ***** up!!!
Ordered this starter for my 01 z06 and I know the sound you are talking about. It did start the car, but I couldn't see myself living with that sound every startup. Returned it and ordered another one. Same thing happened. Returned it and went to Autozone and got a Duralast and installed once again only to never hear that sound again on start up.

Grinder & 2AM - I may just call around for some prices. I usually get my parts at NAPA - old skool, I guess. I've always been under the impression that their 'electric' devices were better than the competitors - maybe that's changed.

It's really not a Hot Rodding thing. It's a lack of quality thing. I took a trip to California in the Summer of 2006, last week of July, first week of August. It was also during a record heat wave. 120° even in North Dakota, 100°+ in Montana. At 10:30AM in Baker, CA, I had 118° on my cars readout, and a couple of banks read the same. 118° at 10:30AM is hot even for Baker. My car read 240° around town that afternoon, in 124° temps. Same LS1 starter that's still on there, and it cranked the motor over with no problem, even in 124° temps. The stock LS1 starter has proven itself to me, in some of the most extreme weather I've ever experienced. I'd reinstall your OEM starter, and send it........
I went through two of those Bosch starters. First one lasted a few weeks and the second on lasted days. Ended up going to back to a reman Delco and haven't had any issues. I couldn't believe both Bosch starters were bad right out of the box!

I ended up putting the OEM starter back on. I'll deal with RA to get some kind of refund or ?? The old starter spins fast and quiet. PLUS I got it started! That was a Whole Nuther story. My Mail Order Tune was junk. Jesse Olson - Olson Kustom Works - took a look at that tune file, found the issue in less than a minute , and I got it to fire. Hallelujah!!
I'll be doing the Clutch, TT, C6 Guts, Trans Brace, etc in the winter. I'll deal with the starter at that time.
My Son's LS Swapped RX7 is having the infamous Click, Click, Click, Vroom problem. He's been using the same Bosch starter twice and still has the issue. Maybe it's time for him to jump ship and try another brand too? What's you all's favorite?
