I had my header bar changed when I had my 69 painted. I went to put the headlight support brackets in. I had to fanagle them in place. Almost like the header bar wasn’t installed in the correct spot. Do these brackets usually line up with no fuss or do they take some massaging. How much side to side play can that header bar have?

Been thinking about this for a while. I think the move is going to be bolt the back side in place first with a little bit of play then massage the two Front legs in one at a time. I think that will work. When I had the driver side in mocked up it didn’t hit or rub on any thing so I think it will work
At the time that I did mine, I went into it thinking that all reproduction Header Bars could potentially be different than the original GM one. So, I marked up my new reproduction Header Bar to the body during mockup, just to make sure that my headlight brackets would all line up. During that process, I noticed that my reproduction Header Bar sat on the old bonding strip tightly between the old adhesive and it lined up perfectly without any play. Just like the original.
Are you saying that the “Headlight Housing Support” four mounting bolts are not lining up or are you talking the whole headlight assembly including headlight door not lining up with something?
I did keep all four bolts on the “Headlight Housing Support” lose during the headlight assembly install. As I was adjusting everything, on the headlight door as well, I found the sweet spot for the Headlight Housing Support bracket location and then tightened the bolts.
I am confused.
if you can put all 4 head/lit bolts in then yes, the headlights can/and need to be
ajusted up/down left/right.
truly painful job.
side to side uses collars on pivot shafts to do this. allen wrench.
up/down is down is done with moving pivot mounts, loosening 3 bolts
of the mount allows adjustment.
I put in buckets, measured gaps heights.
remove buckets, take a guess, adjust, reinstall, repeat.

If one removes the header bar but leaves the bonding strip in place and reattaches it with adhesive rather than rivets, the header bar will be lower by the thickness of the adhesive. Is the possible to readjust the buckets slightly higher to compensate for the new adhesive layer?

I can put the 4 bolts in it if I massage it in to place. The question is more of “ are the 4 bolts just suppose to line up or do most people have to bent push pull twist or contort in any other way to make these fit in to place ?
