I have not put the headlight assemblies in yet so I don't know if this is a helpful hint yet or not but so far so good. When I was contemplating reinstalling my header bar I was concerned about alignment so that I didn't have problems with the headlight assemblies aligning with the cutouts. My solution was to drill 4, 3/16inch holes right through all 3 pieces before I removed the bar. So it went through the top of the car, the header bars fiberglass spacer and then the metal header bar itself. Then when I epoxied it back in I used 4 3/16 inch bolts as guides. It also helped temporarily hold it in place while I got all 16 clamps in place. The holes are easily epoxied in later. Hopefully I should now be pretty close and the adjustment allowance in the headlight assemblies should get me there.

Be careful how you taper the holes in the fiberglass when you do the repair, and use all fiberglass, no filler. You don't want to see those rings a few years from now.

PS: These are the holes from my luggage rack. The repair is about 5 times the size of the hole because of the taper. Note, no filler. The repair aged about 10 months before the car was painted.

Yes, I will definitely use all fiberglass and resin. I didn't think about tapering the hole. That's a good idea in general for any holes.
