Update on my split starter case...
Well I pulled off the dead, exploded starter and realized a few things:
I think the ignition/battery terminals were either corroded or otherwise suspect - the plastic housing that seperates both studs (Bat and S-terminals on the starter solenoid) was split, and the Larger ground/battery stud came off completely from the solenoid case when I tried to get a socket onto the nut. Lol. the inside of the starter was filthy - so there may have been enough grime/grease/dirt in there to perhaps cause an intermittent short? this may also be why my battery was totally dead after a week of sitting.
Also, the starter shaft and ring gear wobbled a LOT in the starter casing - don't know if this was from when it skipped a tooth or if it was pre-existing wear and contributed to the aforementioned tooth skipping and subsequent cracked case?
Anyway, this satanic starter screwed me one final time: out of a core charge return!
So I've got a new starter, a new optima battery, and I'm going to take some time to clean all the connections at the starter to hopefully prevent further problems. Thankfully, my flywheel is good as new.
