Also, this picture is deceiving. The pin goes into the deepest part of the slot. Not the little square box on top of it so there is more room than you may think to line things up.
Maybe way out in left field here, but, what about the timing cover gasket? Was it the same thickness as the factory gasket? Also , can the cam retainer plate maybe be backing out? Just some obvious stuff, you've probably already checked.
On a seperate note, I read that you had power to the injectors. That is only half of the equation. The PCM fires the injectors by providing the ground to the injector. When the key is on they will always have power. This doesn't tell you they are firing however. For that you have to check the other wire for ground while cranking with a noid light.

I used Permatex Ultra Copper as gasket material for the TC and the cam retainer bolts have Locktite on them.
When I cranked the engine with the Noid light hooked up it pulsed twice really fast then flashed each time when any particular cylinder was on it's compression stroke. I really believe the injectors are working properly. They are only a little over a year old.
I'm going to grind off the cam pin a little bit just as a precaution and put it all back together today. Cross my fingers and hope for the best. At this point I don't know what else to do.
Weav, have you removed the caps on the bad optis? I would be interested to hear/see if there was any visible damage.
Yeah Mike I did only on the second one though which was my original. It has moisture in it. After saying that let me explain. I think I may have discovered my problem. I had the backflow prevention valve turned the wrong way on the hose to the opti. I also had it in the wrong area of the hose. I don't know if any of this matters but it's the only thing I have really found that was out of place during this whole tear down.
On another note, I must have taken the opti on and off at least 10 times trying to get the pin to line up. I finally got it to pop in there like it is supposed to.
I'm letting the oil drain out for a while and then all that is left is to put in new oil and see if it fires up.

1. So you think you no airflow (IE blocked the valve installed backwards blocked the airflow?
2. Once you get the opti aligned right and that sucker "pops in" you know it.

That's what I'm thinking anyway. At this point I don't really know what the problems was or is or whatever. If this opti dies on me I may just accidentally on purpose burn this doggone car!
Just took it out for a short ride. Boyz this thing feel's GREAT! Maybe I've just been out of it for so long I've forgotten what it felt like. Runs really good even after 4500 so maybe that is fixed as well. Can't wait to get it on a dyno! Hope I'm not disappointed again.

Put the D44, as you will need it before the heads, trust me
