I am replacing injectors in my 1991 with Bosch design III and I decided to take the runners off to polish or clean and paint not sure yet .question is when I put it all back together do i need to use anything on the gaskets like permatex ? and I live in Ky (no emmisions test)so how much smog stuff can i get rid of ? and would I have to get the ECM reprogramed ?
Big change without cats, especially if they are semi plugged. Air pump, but only for looks, don't expect HP gains. EGR if you have the chip programed, but again don't expect performance gains and some results have shown negative gains unless you're changing heads etc. EVAP is same as air pump, no performance gains, but in this case you'd probably need a modified chip to keep from getting SES.
It is a nice time to look at 1.6 rockers, but even then I've seen dyno numbers showing gains and numbers showing no gains. I put them on mine (just roller tip, no hassles that way) but won't know till Spring if it was worth it.

I don't believe 91's would need a chip with cat/EGR/AIR removal. 89's don't require it anyway. There's a way to "fool" it with a resister -- if you get a light on the EGR. The other two won't cause any problem.
Also, you can use sealant on runner gaskets if you like because they aren't exposed to fuel. But, it's not necessary IF you think you'll get a good seal with paper alone.
That's a good time to replace the o-rings in the fuel rail. And also the o-rings on the two fuel lines that connect to the rail. You can get the two fuel line o-rings from the dealer. They both should be the same size for a 91. I believe part number 22514722.

I just did the bosch 3s on my 85, used the Fel-Pro gasket set from summit, they are embossed and have locating pins in them, used no sealer, and they work great, no issues.
Still working on that TPI runners and Plenum ,looking shiny now though .I decided to remove the air pump and the engine bay looks better already .I really hate the look of that egr pipe with the crappy insulation I want to take it off.there is no wire running into that insulation so I am thinking there is no sensor in there . I have read on here that the egr helps cool cylinder walls which make no sense to me at all .how could hot exhaust air cool better than room temperatureair entering the plenum ? Oh well I keep reading until I make an educated guess to remove it . thanks for all the help so far
I took the EGR and related stuff off mine without getting an SES light. I think the stuff you read about the EGR helping to cool the cylinder is just a bunch of hot air.
I have deleted AIR and EGR on my '85 without reprogram or any problems. No performance gains but removing all that crap and getting rid of the AIR piping at the exhaust manifold really cleans up the engine bay and makes access to the plugs, valve covers and generally every thing on the sides much, much easier.
Since you are in a non emission state take off as much as you want but save everything if you may sell the car as the next owner may not be so lucky. I know NC is pretty tight on having everything the car left the factory with. Tape up all AIR electricals and plug all vacuum ports as well.
